But after switching to WIKA\u2019s TC84 platinum thermocouple with sapphire protection tube, the facility has not had to replace its temperature sensors for over a year.<\/strong><strong>\u00a0<\/strong><\/p>\n<h2><strong>Problem: Syngas Plant Experiences Repeated Instrument Failures<\/strong><\/h2>\n<p style=\"font-weight: 400\">A multinational chemical company has a plant that produces syngas through the partial oxidation of a feedstock using pure oxygen. This hydrocarbon feed consists of:<\/p>\n<ul>\n<li>Methane: ~85\u201398%<\/li>\n<li>Tail gas (from an adjacent ethylene facility): ~0\u201310%<\/li>\n<li>Acetylene off gas (from a nearby acetylene facility): ~0\u20135%<\/li>\n<li>Liquid hydrocarbon (from an adjacent methanol facility): ~0\u20135%<\/li>\n<\/ul>\n<p style=\"font-weight: 400\">The natural gas portion of the feedstock is pretreated in catalyst beds to remove much of its sulfur before entering the thermal POX reactor. After partial oxidation, the resulting crude syngas has an average composition of:<\/p>\n<ul>\n<li>60% H<sub>2<\/sub><\/li>\n<li>30% CO<\/li>\n<li>\u22645% CO<sub>2<\/sub><\/li>\n<li>Water and trace amounts of unreacted CH<sub>4<\/sub><\/li>\n<\/ul>\n\n      <div class=\"wp-caption alignright\" style=\"max-width:233px;\"><a href=\"https:\/\/blog.wika.com\/us\/\/files\/2022\/08\/failed-thermocouple-lyondell-case-study.png\"><img decoding=\"async\" src=\"https:\/\/blog.wika.com\/us\/\/files\/2022\/08\/failed-thermocouple-lyondell-case-study.png\" \/><\/a><p class=\"wp-caption-text\">Failed thermocouple (non-WIKA)<\/p><\/div>\n    \n<p style=\"font-weight: 400\">The process gas had an average temperature of 1,400\u00b0C (2,552\u00b0F) and average pressure of 65 bar (943 psi). As most thermocouples are unable to tolerate temperatures past 1,200\u00b0C (2,192\u00b0F), nor are they protected from hydrogen embrittlement, the syngas plant was experiencing repeated instrument failures where the sensors in the TPOX reactor would melt, crack, or break after only an average of three months of use. They needed a more durable and longer-lasting thermocouple.<\/p>\n<h2>\u00a0<\/h2>\n<h2>\u00a0<\/h2>\n<h2><strong>WIKA\u2019s Solution: TC84 Thermocouple with Patented Sapphire Design<\/strong><\/h2>\n\n      <div class=\"wp-caption alignright\" style=\"max-width:258px;\"><a href=\"https:\/\/blog.wika.com\/us\/\/files\/2022\/08\/tc84.jpeg\"><img decoding=\"async\" src=\"https:\/\/blog.wika.com\/us\/\/files\/2022\/08\/tc84-388x582.jpeg\" \/><\/a><p class=\"wp-caption-text\">TC84 sapphire-design thermocouple<\/p><\/div>\n    \n<p style=\"font-weight: 400\">After a thorough analysis of the plant\u2019s processes, WIKA proposed a solution: the <a href=\"https:\/\/www.wika.com\/en-us\/tc84.WIKA\" rel=\"external\" target=\"_blank\">TC84 sapphire-design thermocouple<\/a>. This high-temperature thermocouple with a gas-tight sapphire protection tube has a monocrystalline structure that shields the thermocouple\u2019s sensitive wires from hydrogen permeation and temperatures as high as 1,700\u00b0C (3,092\u00b0F). The device has a solid-machined safety chamber, a\u00a0<span>ceramic outer protection tube,\u00a0<\/span>a primary seal, and a secondary seal for backup protection.<\/p>\n<p style=\"font-weight: 400\">After a visit to <a href=\"https:\/\/blog.wika.com\/us\/\/products\/temperature-products\/wika-testing-center-replicates-process-conditions\/\">WIKA\u2019s R&amp;D Center for Temperature Measurement<\/a> in Houston, the chemical company was impressed by our expertise and capabilities, and agreed to a trial run. They replaced all six thermocouples in one partial oxidation reactor with TC84s of various lengths, inserted horizontally using a flange connection. After nine months where no thermocouples failed, the happy customer decided to standardize and replace all the thermocouples in the other three POX units with WIKA\u2019s thermocouple with sapphire protection tube.<\/p>\n<p style=\"font-weight: 400\">With the TC84, this partial oxidation plant was able to:<\/p>\n<ul>\n<li>Save money and time by not having to replace sensors every three months.
